Turn your Pelican 1535 Air carry-on case (not included) into a mobile tool case with wheels using our DIY foam set.

Includes the following:

  • 1 Black bottom stay-in-place foam piece: 20.35" x 11.20" x 2.00"
  • 1 Red bottom foam for bottom shadow: 20.00" x 11.00" x 0.125"
  • 2 Black removable foam pieces with adhesive backing: 20.35" x 11.20" x 1.00"
  • 1 Black removable foam pieces with adhesive backing: 20.35" x 11.20" x 1.375"(top piece).
  • 3 Red 1/8" thick ABS plastic sheets (Creates strength & shadowing for tool control when laminated underneath foam): 20.00" x 11.00" x  0.125"
  • 1 Convoluted lid foam - 20.35" x 11.20" x 1.75"

All foam and ABS plastic is die cut to fit the case.  Comes with rounded corners, hand hole cutouts, and wheel cutouts. (The case has a draft from bottom to top, so the foam may be a little looser as it gets closer to the top of the case).

Black foam is 2lb black cross-linked polyethylene.
Red ABS is a very hard plastic and will make each layer strong and durable.

 

  • Carefully lay out and trace your tools on each layer of foam
  • Using a utility knife with a brand new blade, carefully cut the foam along the trace lines of your tools. Because foam tends to dull blades quickly, split the depth of foam into multiple cuts, breaking off the tip of the blade to expose fresh, sharp blade when needed. You may consume multiple blades throughout the entire process.
  • Once all tools shapes are cut, peel the adhesive backing from the foam and carefully laminate to the red plastic. Press firmly all around the surface of the foam to ensure proper adhesion.
  • Repeat as necessary for each layer. The thick bottom foam piece is meant to stay in place and does not require adhesion to the thin red bottom foam.
  • Foam set weighs 3.5 lb
